The mask was built by the costume effects department, using a digitally mapped model of Tom Hardy’s face and skull. Costume effects supervisor Graham Churchyard explains, “To us, the Bane mask had to fit like a prosthetic; however, unlike a prosthetic, it had to look like it was engineered out of metal. We were able to take Tom’s computer cast and 3D model each rigid piece to the contours of his head so it was tight to his face, with no gaps.”

As it turned out, “tight” was an understatement. Hemming attests, “It was gripping Tom’s head like a vice. With his assistance and patience, we made it as tight as it could ever have been. There was a magnetic removal panel on the front, so everything you see has a series of magnets underneath it, and everything beneath that has a rubber seal that pressed into Tom’s skin and was held on by tension. The fact that he tolerated it, let alone acted with it, was astounding.”

Hardy says, “I didn’t feel limited by the mask. What’s cool about it is, as soon as you put it on you become the character.”

One interesting discovery from finding these movie props is also discovering what sizes Tommy wears

So even though it look like he’s 2.1m and weighs 110kgs, he only wears medium and size 34

Director Christopher Nolan completed his epic Batman trilogy with the monumental “The Dark Knight Rises” (2012), which included the villainous character from the classic comics, Bane (Tom Hardy). And without a doubt, Bane’s “life-saving” mask became an instant iconic piece of movie memorabilia! In the movie, Bane is savagely beaten in prison while trying to save a girl’s life. Doctors perform complicated surgery on him, which allows him to walk, but leaves him in intense completely debilitating horrific pain. So much so, that he must forever wear a special mask that continually induces an anesthetic into his blood and lungs. Of course this “mask” gives Bane the appearance of some kind of monster, or perhaps a life-size alien insect. The mask instantly became one of the most sought after collectibles from the trilogy (I’d want it just for the replica of Tom Hardy’s face and head that’s underneath!!!). Many replicas have been created, but screen used originals have been hard to come by. One of these originals became available when Warner Brothers staged a contest to publicize the release of the “Dark Knight Rises” DVD and Blu-Ray. The grand prize was one of the actual screen used Bane masks from the production.This is that grand prize, which was shipped in a specially made plexiglass display case and life-size rubber head bust which sits on a clear plexiglass column stand. The mask comes with all the documentation from the Warner Brother’s contest, and the prize fulfillment company, as well as a Letter of Provenience from the original contest winner

Tom Hardy Movie Props #4 - addendum - Bane Mask

Looking at that lifelike head bust for the auction made me just realise that Tom had to sit and have one of those suffocating face/head alginate cast things done so that the mask would fit perfectly.

Claustrophobic anyone?
